Chimney Rebuilds: what to know

Some chimneys are past the point where repointing or crown work will hold. The brick is spalled through most of the exposed stack, joints are open from face to face, the top courses move when pushed, or the whole thing has begun to lean. At that stage patching is throwing money at a structure that will keep failing, and the honest recommendation is to rebuild it.

Asset Roofing & Chimney rebuilds masonry chimneys across North New Jersey. The most common job is a partial rebuild: we dismantle the chimney from the roofline up to the first course of sound brick and reconstruct it with new brick, properly tooled joints, a new flue tile or liner, and a concrete crown with an overhang and drip edge. Full rebuilds from the foundation are needed less often, typically when the footing has failed or the chimney is deteriorated through its whole height.

A rebuilt chimney is an opportunity to correct the things that caused the original to fail: a flat mortar crown, missing flashing, no liner, the wrong brick for the exposure. We build to today's practice, match the new brick to the house as closely as possible, and tie the flashing into the roof so the repair holds up to decades of nor'easters and freeze-thaw.

What chimney rebuilds from Asset includes

  • Assessment to determine how far down the chimney must be dismantled
  • Careful demolition with protection of the roof and surrounding areas
  • New brick matched as closely as possible to the existing house
  • Flue tile replacement or stainless liner installation during the rebuild
  • Properly detailed concrete crown with overhang, slope and drip edge
  • New step and counter-flashing tied into the roof
  • Cap installation on the finished chimney
  • Debris removal and site cleanup

Common Problems

Signs you may need chimney rebuilds

Widespread spalling above the roofline

When most of the bricks on the exposed stack have lost their faces, replacing them one at a time is not practical and the remaining shells have little strength. The section needs to come down and go back up with new brick.

A leaning chimney

A stack that is visibly out of plumb has lost its bond or its support. Depending on where the movement starts, the fix is a rebuild from the roofline or, if the footing has settled, a rebuild from the ground. Either way, the leaning section cannot be straightened in place.

Storm or impact damage

High winds, a fallen limb or a lightning strike can knock the top courses loose or crack the stack through. Masonry that has been shifted by impact does not go back together with mortar in the joints; it has to be taken down to sound brick and rebuilt.

Repairs that keep failing

If a chimney has been repointed, coated and re-crowned and still leaks or sheds brick, the problem is deeper than the surface. A rebuild resets the structure instead of layering more repairs onto a failing one.

Deteriorated chimney in an older home

Much of North Jersey's housing was built before 1960, and many of those chimneys have soft brick, no liner and a hundred freeze-thaw seasons behind them. A rebuild of the exposed portion, with a liner added, brings the chimney up to the standard of the house around it.

Our Process

How chimney rebuilds works with Asset

  1. 01

    Evaluate and plan

We determine the lowest sound course, decide whether a partial or full rebuild is needed, select brick, and confirm liner and appliance requirements. You get a written scope and estimate before anything is touched.

  2. 02

    Take down to sound masonry

The roof is protected and the deteriorated section is dismantled course by course. We stop at brick and mortar that are solid, which sometimes means going a little lower than first expected.

  3. 03

    Rebuild

The chimney is laid back up with new brick and mortar, the flue tiles or liner are set as it rises, and the crown is formed and poured on top. Flashing is installed as part of the work, not left for later.

  4. 04

    Finish and inspect

Once the crown has cured, the cap goes on and we walk the finished chimney with you. The site is cleaned and the roof checked for any disturbance.

Honest Guidance

Repair or Replace?

When a partial rebuild is enough

  • Deterioration is confined to the section above the roofline
  • The chimney below the roof is plumb, dry and solidly bonded
  • The footing has not moved
  • The lean, if any, begins at or above the roofline

When a full rebuild is needed

  • Spalling, open joints or loose brick continue below the roof and into the attic or living space
  • The chimney leans from the base, indicating a settled or failed footing
  • The interior masonry is deteriorated through its full height
  • The chimney is being relocated or a new one built where none existed

The large majority of rebuilds we do are partial. We only recommend a full rebuild when the structure below the roof genuinely cannot be saved.

FAQ

Chimney Rebuilds questions, answered

How do you decide between repair and rebuild?

We look at how much of the chimney is affected and whether the bricks themselves are sound. Isolated spalling and receding joints on an otherwise plumb, solid chimney point to repair. Widespread spalling, loose courses, through-wall gaps or any lean point to a rebuild. We explain the reasoning on site and in the estimate so you can see how we arrived at it.

Will the new brick match my house?

We match as closely as available brick allows. Exact matches for older brick are rare, since the originals have weathered for decades, but with care in size, color range and mortar tint the rebuilt section blends in well. Over a few seasons the difference fades further. If appearance is a priority, we can bring samples before the work starts.

How long does a chimney rebuild take?

A typical partial rebuild from the roofline takes two to three working days, depending on height, access and weather. Full rebuilds from the foundation take longer and may involve interior work. Mortar and the crown need curing time before the chimney is used, which we build into the schedule.

Can I use the fireplace or furnace during the rebuild?

Not while the flue is open, and not until the new crown and mortar have cured. If the chimney vents a furnace or water heater, we coordinate timing so the interruption to heat and hot water is as short as possible, and we tell you in advance exactly when the appliance will need to be off.

What drives the cost of a chimney rebuild?

How many courses come down, the chimney height and footprint, roof pitch and access, whether a liner is included, brick selection, and whether any structural work is needed below the roof. A partial rebuild of a small single-flue chimney and a full rebuild of a large multi-flue stack are very different projects. Estimates are free and itemized.

Do you build new chimneys as well?

Yes. In addition to rebuilding existing chimneys, we construct complete new masonry chimneys for additions, new fireplaces and heating systems. The process is similar, starting from a proper footing, and we coordinate with your builder or HVAC contractor on flue sizing and placement.
